Boiler Kettling: Why Your Boiler Rumbles and Bangs — Causes and Repair Cost in California
A boiler that rumbles, whistles, or bangs like a giant kettle coming to the boil has a problem with a name: kettling. It is one of the most common complaints on older boilers in California's hard-water regions, and while the noise itself is alarming, the real cost of kettling is quieter — it means part of the heat exchanger is overheating, efficiency is falling, and the component that makes up most of the boiler's value is being stressed every heating cycle.
What kettling actually is
Inside the heat exchanger, water is supposed to flow smoothly across very hot metal, carrying heat away as fast as the burner produces it. When limescale coats the exchanger's internal passages, two things happen: the scale layer insulates the metal so it runs hotter, and the narrowed passages slow the water down. Water trapped against the overheated surface flashes locally to steam; the steam bubbles collapse violently as they hit cooler water — and that collapse is the rumbling and banging you hear. It is the same mechanism as a kettle, except a boiler is not designed to boil.
Hard water is the usual culprit
Scale formation is a well-studied problem. A review by MacAdam and Parsons published in Reviews in Environmental Science and Bio/Technology in 2004 ("Calcium carbonate scale formation and control") lays out why heated surfaces are exactly where calcium carbonate comes out of solution: its solubility drops as temperature rises, so the hottest spot in the system — the heat exchanger wall — scales first and fastest (study on Google Scholar). Other causes worth ruling out

- A failing circulator pump slows flow through the exchanger with the same overheating result — no scale required.
- A stuck or miscalibrated thermostat/aquastat letting the boiler overshoot its set temperature.
- Trapped air in the exchanger, which sounds more like gurgling than banging and clears with bleeding.
